Methodology

How the estimates were built: data sources, modelling approach and validation steps.

Research approach

A market size is a claim about the world, and a claim is only as good as the route to it. Every study is built upward from units and prices — what is actually produced, sold or performed, at what it actually changes hands for — rather than from a headline figure divided downwards. Disclosed company revenue is then used to check that build, not to produce it.

Market size estimation, this report

The estimate is built upward from unit volumes: electrolytic and rolled copper foil shipment tonnage by thickness band, tied to printed circuit board production volumes, lithium-ion battery cell output, and shielding and industrial conductor demand, each multiplied by its realised per-kilogram price. Battery-grade foil volume is anchored to disclosed cell manufacturing capacity and the copper foil loading per cell format, since foil consumption per cell is fixed by the cell's own design. This bottom-up build is then checked against the disclosed revenue and shipment figures of the major electrolytic and rolled foil producers named in this report. Where the two diverge, the correction is made to the underlying unit-volume or price assumption feeding the bottom-up build, not by averaging in the top-down figure.

The four stages

The same sequence runs behind every published study, whatever the industry. The order matters as much as the steps: the segment axes are fixed before any number is collected, so the model is never reshaped to fit whatever data happens to turn up.

What the build rests on, and what checks it

The two are not interchangeable. The left column produces the number; the right column tests it. When the check disagrees with the build, the answer is to find which bottom-up assumption is wrong — a unit count, a price, a take-up rate — not to split the difference between them.

The bottom-up build rests on
  • Volume actually transacted — units produced, installed, dispensed or procedures performed, counted at the level each is genuinely recorded
  • Realised pricing by tier and channel, rather than one blended average applied across the whole market
  • Take-up and frequency: how much of the addressable base buys, and how often it repeats
The build is checked against
  • Disclosed revenue of the companies serving the market, where filings separate it far enough to be usable
  • Buyer-side spending totals — capital budgets, procurement lines, or the output of the end market the product is bought against
  • Trade and customs flows, where the product crosses borders in a separately recorded form

Data sources

Published data establishes what happened. Only the people transacting in a market can say why, and what is about to change — so the two are collected separately and weighted differently.

Primary — who is interviewed
  • Commercial and product leadership at the companies that supply the market
  • Procurement and specification leads at the organisations that buy it
  • Distributors, integrators and channel partners, where the market is served indirectly
  • Regulatory and standards specialists, where approval governs what can be sold at all
Secondary — what is read
  • Company filings, annual reports and investor disclosure
  • Government statistics, customs records and regulatory registers
  • Trade association output and standards-body publications
  • Technical and peer-reviewed literature, where the market rests on a clinical or engineering claim
Primary research design, this report

Primary interviews target procurement and sourcing managers at printed circuit board fabricators and battery cell manufacturers, process engineers who specify foil thickness and surface treatment, and commercial leads at foil producers who set list and contract pricing. Regulatory and trade-compliance contacts are included where copper foil crosses borders under preferential tariff codes. Sampling emphasises China, Japan and South Korea, where the majority of global electrolytic foil capacity and battery cell assembly sits, alongside the United States and Germany for downstream automotive and electronics demand. Channel contacts at foil distributors serving smaller printed circuit board fabricators are included to capture pricing outside direct mill contracts.

Secondary sources, this report

Desk research draws on national customs trade data filed under the copper foil harmonised system code, IPC industry benchmarks for printed circuit board material consumption, and battery cell manufacturers' own disclosed cell specifications and gigafactory capacity announcements. Producer-side filings, including annual reports and investor materials from the major electrolytic foil manufacturers named in this report, are cross-checked against national non-ferrous metal industry association production statistics published in China, Japan and South Korea. Copper price and premium data is taken from exchange settlement prices, not list prices, since foil contracts are commonly priced as a processing fee over the underlying copper reference.

Desk research runs across proprietary research databases including Factiva, OneSource and Hoovers alongside the public sources above. Modelling and statistical validation are run in SAS and SPSS.

Forecasting

The forecast is not a growth rate applied to a base year. It is built from the drivers that are expected to change, each one stated so a reader can disagree with it.

Forecast approach, this report

The forecast is built from projected battery cell manufacturing capacity additions by region, printed circuit board output growth tied to electronics and data center buildout, and a gradual shift in battery foil specification toward thinner gauges as cell designers pursue higher energy density. Copper reference price is held near its recent multi-year average, not projected to trend further, since foil demand volume, not copper price, is the primary driver of segment revenue. The forecast assumes announced battery gigafactory capacity is commissioned within its stated timeline; a material slippage in that buildout is the single assumption most likely to require a downward revision to the battery application segment specifically.

Triangulation and validation

No figure enters a report on the strength of one source. Where the two sizing routes disagree the difference is not averaged away — the assumption causing it is isolated, tested against a third independent measure, and either corrected or carried forward as a stated limitation. Historical years are back-tested against the growth actually recorded before any forecast is allowed to run forward from them.

Validation, this report

Historical volume and revenue estimates for 2020 through 2024 were checked against recorded copper foil trade volumes and the compound growth rates disclosed by major electrolytic foil producers over the same period. Segment share shifts, particularly the movement of demand toward battery applications and thinner foil gauges, were reviewed against battery cell manufacturers' own disclosed capacity ramps instead of being assumed as a straight-line trend. Sensitivities were tested on the copper reference price, on the pace of battery gigafactory commissioning, and on the rate of thickness-band migration within the electrolytic foil segment, to confirm the forecast does not depend on a single assumption holding exactly as modelled.

Confidence and limitations

Where an estimate is firm and where it is not is stated rather than left to be inferred from the precision of the number.

Confidence framing, this report

Confidence is strongest for the printed circuit board and battery application segments in China, Japan and South Korea, where producer disclosures and cell manufacturer capacity data are both detailed and frequently updated. It is weaker for thickness-band splits within rolled foil and for demand in smaller end-use segments such as aerospace and defence, where reporting is thin and volumes are estimated from adjacent industrial metal use. The structural risk most likely to force a revision is a slower-than-announced pace of battery gigafactory commissioning, which would shift volume out of the battery application segment and into later forecast years without removing it entirely.
